From inspection to an integrated part of machines and processes

In many production environments, machine vision becomes relevant when variation starts to affect process reliability. Products are not assessed consistently, deviations are difficult to detect, or inspection remains dependent on manual judgement. At that point, the need for a vision system seems clear, but the first technical question is not which camera should be selected. The real question is how the product can be made reproducibly visible under production conditions.

Historically, this often meant that an external specialist designed and delivered a relatively closed system. For the end user, machine builder or automation engineer, the system then functioned as a black box. Products entered the system and a decision came out. This approach can work as long as the process remains stable, but production rarely stays unchanged. Product variants are adjusted, tolerances shift, surfaces vary and environmental conditions change.

Machine vision has therefore shifted from a specialist technology to an integrable building block within machines and production lines. That does not mean the technology has become simple. It means that machine builders, automation engineers and technical end users can now understand and influence the main design parameters themselves, provided the system is approached as a complete configuration rather than as a loose camera purchase.

 

From looking to reproducible decisions

A camera can look, but a machine vision system must decide. That difference determines the complete system design. An image that is good once has little value in production. A reliable system must continue to produce the same decision when products vary slightly in position, surfaces change, exposure time is limited by motion, or ambient conditions are not fully constant.

This is why image formation comes before camera selection. What is not stably visible cannot be assessed stably either. Illumination determines which contrast is created, the lens determines how the field of view is captured, and filters can suppress unwanted reflections or ambient light. Software can only make reliable decisions when the image contains repeatable information.

When these factors are not aligned, the complexity shifts to software. This often leads to systems that are sensitive to variation and difficult to maintain. In practice, many machine vision problems are not solved by more complex algorithms, but by better imaging. A suitable combination of illumination, objective, filter and camera reduces the burden on image processing because the relevant feature is already physically separated from the background before the image reaches the software.

 

Machine vision as part of the machine design

For machine builders and automation engineers, machine vision is increasingly included from the start of the machine design. It is no longer an inspection device that is added after the mechanical concept is finished, but a functional part of the machine. Product guidance, positioning, lighting, triggering and timing all influence whether the image remains repeatable.

This has direct consequences for component selection. A moving product may require a short exposure time to avoid motion blur, which increases the need for stronger or strobed illumination. A larger field of view may require a higher camera resolution, but smaller pixels can reduce signal level and increase the lighting requirement. A larger sensor can improve image quality, but it also requires an objective that supports the sensor format and required optical resolution.

When the inspection task, field of view, working distance and production speed are known, the choice of camera becomes much more controlled. A GigE Vision camera, USB3 Vision camera, smart camera or edge AI camera is not simply a better or worse choice. Each interface and processing concept affects cable length, data rate, system architecture and software responsibility.

 

Visibility as a shared design parameter

Whether you are designing a machine, integrating a production line or optimizing an existing process, one principle remains central: what is not stably visible cannot be assessed stably either. Visibility is therefore not only a camera parameter. It is influenced by product positioning, mechanical repeatability, lighting geometry, timing, exposure and optical design.

The way a product is positioned determines how it appears in the image. Trigger timing determines when it is captured. Illumination determines which contrast is created, while the objective determines how that contrast is projected onto the sensor. When these factors are physically well designed, the image becomes stable and predictable. When they are not, the system becomes dependent on software corrections that may fail when product variation increases.

This is why machine vision should be treated as a system. The camera, lens, illumination, filter, software and integration method influence each other. A reliable configuration is not created by selecting the best individual components, but by selecting components that match the application and the production constraints.

 

Machine vision at multiple points in the process

Machine vision is no longer used only as a final inspection step. In many production lines, vision is applied at several points in the process. At the start of a product flow, it may inspect incoming goods or detect contamination in bulk materials. In the food industry, for example, vision systems can be used for detecting foreign objects such as blue plastic in unpackaged raw materials.

Further along in the process, machine vision is used to verify process steps. During assembly, it can check whether components are present, positioned correctly or oriented before the next operation takes place. In that situation, the role of vision shifts from final inspection to process prevention. Errors are not only detected, but prevented because the process is monitored before the next step is executed.

At the end of the line, vision remains important for final verification, code reading, traceability and quality control. Each position in the process creates different technical constraints. Incoming product inspection often deals with high product variation, assembly verification depends heavily on mechanical positioning, and logistics applications require stable triggering and reliable recognition at speed.

 

From components to system behaviour

A vision system is often described in terms of components: camera, lens, illumination and software. In reality, the behaviour of the system is determined by the relationship between these parts. A higher resolution camera may seem like a direct improvement, but it also changes the demands on the lens, illumination and processing.

Smaller pixels can capture more detail, but they collect less light per pixel. To maintain image quality, the system may require more light intensity, a longer exposure time or lower optical losses. If the product is moving, a longer exposure time may not be possible. In that case, the choice of camera immediately affects the required illumination concept.

The same applies to the lens. More magnification can improve detail, but it reduces the field of view and often reduces depth of field. In a production environment, where product height and position are never perfectly constant, this can make the system more sensitive to mechanical variation. The choice of an lens should therefore be linked to sensor size, working distance, FOV and the tolerances of the machine.

Illumination introduces the same kind of trade-off. Backlight illumination can create strong contour contrast for measurement, while diffuse illumination may be required for reflective products. Dark field lighting can reveal surface defects, but it is sensitive to product geometry and positioning. When timing or intensity must be controlled, lighting controllers become part of the configuration rather than an optional accessory.

 

Software as an adjustable decision model

Modern machine vision software has made systems easier to configure and adjust, but software flexibility does not remove the need for stable image formation. Parameters are only useful when the relationship between the image and the decision is understood. Adjusting thresholds, measurement tools or classification settings without understanding how contrast is created remains trial and error.

Software selection should therefore be linked to the inspection task and the hardware concept. A 2D inspection, 3D measurement, code reading application or AI-based classification task places different demands on image quality, processing hardware and validation. If the image contains stable and relevant contrast, software can be simpler, faster and easier to maintain. If the image is unstable, even advanced software becomes sensitive to product variation.

For applications where processing must be separated from the camera, an industrial vision system or IPC may be required. The choice of vision system affects processing power, software compatibility, interface capacity and integration with the machine control system. This becomes especially relevant when multiple cameras, high data rates or more complex image processing are involved.

 

Vision as input for robots

In automation, machine vision is increasingly used as direct input for robots. In pick-and-place applications, the vision system determines where objects are located and how they are oriented. The robot depends on this information to perform its movement reliably. The quality of the vision result therefore directly influences the reliability of the robot action.

In simple situations, this can be done with 2D vision. When objects are randomly positioned, for example in a bin, 3D vision is often required. In those applications, the system does not only evaluate a flat image, but also the spatial structure of the objects. This adds additional constraints to camera position, calibration, lighting, software and robot communication.

For robot guidance, the vision system should not be considered separately from the mechanical design. Product presentation, gripping tolerances, cycle time and coordinate transformation all influence the final system performance. A stable vision result is only useful when it can be translated reliably into robot motion.

 

Machine vision in logistics and tracking

In addition to production, machine vision also plays an important role in logistics and tracking. Systems are used for identifying products, reading barcodes, reading data matrix codes or recognizing text. In these applications, the emphasis is often less on detailed inspection and more on speed, reliability and repeatability under variable conditions.

Products move continuously, labels may be positioned differently and ambient conditions can change. This means that the system must create sufficient contrast within a limited exposure time. Camera selection, illumination angle, triggering, software and processing speed must therefore be matched to the motion and the required read reliability.

 

Knowledge, training and configuration support

Machine vision has become more accessible because hardware is standardized, software is more configurable and product information is easier to obtain. But accessibility does not remove the underlying engineering constraints. The success of a system still depends on how the image is created, how stable that image remains and how clearly the required difference is visible.
